Come July, a Houston attic is one of the harshest spaces in the house: still air, no shade, and temperatures past 120°F carrying a heavy moisture load. Run cold supply air through ductwork sitting up there and basic physics takes over. If the outside of a duct gets cold enough, the attic air touching it gives up its moisture as liquid water, and that water has to go somewhere.
Why ducts sweat: dew point, not a leak in the roof
Air conditioning air leaves the evaporator coil far colder than anything else in the attic. Dew point is the temperature at which air can no longer hold its moisture as vapor and starts condensing into water. Humid Houston attic air has a high dew point, so it does not take much of a cold spot to trigger condensation. It is the same thing that happens to a glass of iced tea on a patio table in Bellaire in August, only the glass is a supply run over your hallway ceiling.
Duct insulation is what keeps that from happening. On flexible duct, the insulation blanket slows heat transfer so the outer surface stays close to attic temperature instead of duct temperature. Just as important is the outer plastic layer, the vapor jacket. Its job is to keep humid attic air from reaching the cold inner liner at all. When the insulation is intact and the jacket is sealed, the duct stays dry. When either one fails, the duct sweats.
Four ways duct insulation fails in Houston attics
Compression
Insulation only works at its designed thickness. A flex run squeezed under a truss, pinched by a strap cinched too tight, or flattened where a technician crawled across it has almost no insulating value at that spot. Condensation forms on the compressed section first, which is why drips often show up in one place rather than along the whole run.
Torn vapor jackets
The outer jacket is thin. Foot traffic during a re-roof, a water heater swap, or a cable installation tears it easily. Once it is open, humid air moves into the fiberglass, wets it, and condenses against the cold liner. Wet insulation loses most of its performance, which makes the problem worse in a loop.
Unsupported, sagging runs
Flex duct hung with straps too far apart sags into low bellies that restrict airflow and collect condensate. Over time a sagging run holds water like a gutter and drips at the lowest point.
Uninsulated boots and collars
The boot is the metal box behind your ceiling register, and the collar is the fitting where a branch ties into the plenum or trunk. These are the coldest bare metal in the system and the most commonly neglected. A boot that is not wrapped and sealed to the drywall sweats on its outside face, directly above your ceiling.
The ceiling stain that starts the phone call
Most homeowners do not notice sweating ducts. They notice a light brown ring around a ceiling vent, a stain following a drywall tape line, or a soft spot in the ceiling of a Katy or Sugar Land two-story. Some notice a musty smell that strengthens when the system runs.
The instinct is to call a roofer. Sometimes that is right. But if the stain is centered on a register, appears only during cooling season, and no rain preceded it, the water came from the duct, not the roof. A proper duct inspection in Houston settles that question quickly by looking at the run above the stain while the system is running.
Leaks make condensation worse, not just wasteful
Duct leaks are usually discussed as an efficiency issue, and they are, but in Houston they are also a moisture issue. Gaps at boots, collars, and plenum connections on the return side pull attic air into the system. That air is hot and loaded with humidity. Your equipment then has to remove that moisture before it can cool the house, which means longer runtimes, higher indoor humidity, and a colder, wetter coil working overtime.
On the supply side, air escaping through a gap does two things: it wastes cooling you already paid for, and it dumps cold air into the attic cavity, chilling nearby surfaces and creating fresh condensation points. Sealing those connections with mastic rather than cloth duct tape addresses both. Cloth tape dries out in attic heat and lets go, often within a couple of seasons.
One honest correction here: cleaning does not fix any of this. Cleaning removes debris from inside the duct. It does not restore insulation, close a leak, or repair a torn jacket. If a duct is sweating, cleaning it will leave you with a clean duct that still drips.
What properly insulated ductwork looks like
- Jacketed flex duct with the outer vapor barrier continuous and unbroken along the entire run
- Insulation at full thickness, with no pinch points under framing or at support straps
- Runs supported at regular intervals with wide straps, so nothing sags into a low belly
- Boots wrapped and air-sealed to the ceiling drywall, so no bare cold metal is exposed to attic air
- Collars and plenum takeoffs sealed with mastic and mechanically fastened
- Reasonably short, straight routing without sharp bends that choke airflow
When sealing or repair beats replacement
Replacing a duct system is the biggest version of this fix, and it is often unnecessary. Sealing is the right call when the liner and jacket are sound and the problem is leakage at joints, boots, and takeoffs. Targeted repair makes sense when damage is localized: one crushed run, one torn section, one unsupported span. Both approaches are handled through air duct sealing in Houston and duct repair work without tearing out the whole system.
Replacement earns its place when the liner has degraded throughout, when insulation is wet or contaminated across multiple runs, or when the layout itself is the problem and patching will never fix undersized, badly routed duct. An inspection tells you which category you are in.
